I think only Kittan died in the space segment. Everyone in the crew also got a huge mech, I'm not really sure if they were TTGL-sized but it was something around that. Then they all fused and yes, they became that thing, which is about ten times larger than TTGL.

Yeah in the movie instead of the final Gurren Lagann appearing straight after Simon breaks out, all the characters have their own mech and they end up doing some GATTAI to form the final one.
She does, they even threw in a question asked by one of the characters asking Simon why he doesn't use spiral energy to bring her back. I remember that question got posted a lot on /a/ after it aired.
