It depends, most of them are usually designed for people that are 165~175cm tall and thin, so that's the guideline basically you gotta follow to buy one. There's exceptions though, you can make a full custom, but costs get higher.

Considering the generic ones are around $0.9k, lightly modded ones start around $1 ~ $1k, heavily modded ones are +$1,2k and get to $1,7k and finally you can get one from a sculpt created from the scratch starting from $1,5k to $2,6k, depending on the maker.

How bothersome do you find it that wearing a kigurumi makes it completely impossible to see/show facial expressions?

For me, that may be the only reason why I'm not really into kigs. I'm a huge cosplay fan and there's obviously a lot in common with the two.

Masks don't really have to be customized to head size so much. As long as both the padding and shell are in the right range for your head size the mask should fit OK.

What matters more is the size of the mask relative to your height and shoulder width. The proportions will look off if the mask is too small (and if the mask is really too small, it will either be uncomfortable to wear or won't fit at all).

About height and width of a mask:
The ideal height of a mask is approximately equal to your height / 5.75 (all in cm)

mask_height = your_height / 5.75

So let's suppose a person that is 170cm tall wants to wear a mask:

mask_height = 170/5.75
mask_height ~= 29.5

So a SIGMA sized mask would be ideal to that person.

The width mostly depend on art style/shoulder width.
At least that's what I figured out, feel free to add any comments.
