I have an idea.

I want to make a kig, of a character from a live action show. Malshina, from Akibaranger. The mask would be modeled after the sculpt used for the Malshina Figuarts. It looks remarkably like her, yet is a stylized anime version of her.

Assuming you buy cheap wigs $150 would be too much even for three wigs but quality really shows. Even three decent wigs from Arda would still be $35-$40 for each wig. I'd always get longer to style and possibly use the cuts (making hot glue wefts) for other things/bangs. So $35x3=$105, $40x3=$120 and if you prefer a even higher quality wig (Im very partial to Cyperous) then you are talking about $60-/+ not to mention shipping/handling fees. so $150+ for wigs not inflating. I'd rather pay the price and have the right materials than do something super cheap. Also I have never seen cheap kig turn out to be good kig. I have seen some cheap cosplay turn out okay or even good looking in pics but in person it still looks cheap.

Thing is your pricing in the costs of the molds etc that should be leveled with how many masks can be pulled. The prices are more than 50% labor maybe even 75% since that $800USD does not often include a wig. Most of the masks are FRP or resin glass. I have done a lot of this stuff for props and crap and once the molds are done the costs are not cheap but not so much that a mask cannot be made for 200USD. Good example are the Wars helmets that sell finished for about $200USD and those have many more fine details molded in. So labor and people willing to pay the fee makes the bulk of the costs.

Also silicone or the casting material you do not want more for a firmer mold, you back it with supporting material like resin or plaster. 2lbs is a bit thin though. given the lack of fine details a silicon mold would probably last a styles lifetime. 50 or more casts before it goes.

I would consider a different method like pulling masks with thick lexan or selling kits, just the raw cast frp or a near finished cast. Again those trooper helmets are available as kits where you finish the paint and or custom details.

Guess it is how you want to run the business. I think most makers do not want it to mainstream much. I remember seeing images of mask kits or lower cost blanks for sale at one of the cons and the comments on the blogs were not to nice.

I might be tempted to do this, it would take ages to get the nack of anime face though. That and well I couldn't do kig so motivation besides making some spare cash.

ABS filament is a little cheaper than FRP, although not by a lot. The cost savings from 3D printing are far more significant for fully custom masks than for generic ones (since there is no need for clay or silicone, and it is possible to start from a copy of an existing model and customize it rather than having to build up the basic shape from scratch for every new mask design). Also, it's not like you just hit print and you get a finished mask out. I print in segments due to both the limitations of the FFF/FDM printing process and the build envelope of my printer. There's also all the other finishing work, which is about the same as for any other mask (a bit less sanding is required, but otherwise there's not much of a difference).

I'd love to see the sorts of masks you can produce. Since you're modeling on the computer, have you thought about using different anime styled pictures as bases for different styles? It'd be great to see more unique masks than the more Wyu-styled one you have (which is still cute). Not enough polygons. What looks good in those apps is due to fooling with smoothing and textures. A lot of the detail would have to be built into the base mesh, so much so that it is far easier to start from scratch.

Not that hard just need to make the mesh water tight. Issue is subdividing it enough to avoid any issues with the printing.

I have some experience with the types of 3d printing and doing prototype work. The finish on these lets say are not stellar. I dunno how strong it would be as a large object such as a mask. The ABS used is not shock resistant like say a vacuum formed helmet shell It is more like piles of melted plastic. These are the larger machines about the size of 2 or 3 large fridges. Additive printing has a strange structure and texture, even on the high rez printers. It requires a lot of finishing. Only printers I have seen that produce a smooth finish are more like a CNC mills. With a milling head to remove material VS heating it and printing it out like a inkjet or using a laser to harden resin in a liquid bath.

It didn't take much to sand off the external layering and get a smooth finish. I think that much less sanding is required than for an FRP or paperclay mask (there certainly aren't any bubbles or low spots that need to be filled like with FRP).

From what I've heard, standard FRP kig masks aren't particularly impact-resistant. A mask printed in ABS might even be more impact resistant than an FRP one.

Sanding also depends on the mold. Some molds require no sanding if it's a perfect mold and is made on a finished sculpt that has already been sanded smooth meaning no filler needs to be added.
