Need to tap a new, larger hole in my oil pan without removing the pan from the underside. How do I make sure I'm tapping it perpendicular/straight? is there a special tool/technique I can use?

This is such a BAD idea. Replace the pan or take the old one off. At best you're gonna end up with metal chips in the oil. At worse you're gonna lose 5 qts in the middle of a drive and end up replacing the engine

There are tap kits with the proper sized plugs to do it. There are also self tapping plugs, I hear those aren't so great cause they try to tear shit up each time you put it back in but I can't say from personal experience.

you do understand for the oil to get to the filter it has to go thru the pump... and the metal fragments can fuck up the pump causing you more problems. best to do it right or, if you want to half ass it, enjoy replacing your engine

Go at it easy and it will find it's own path. If you have a choice, the same thread pitch will really get it started nicely. Noobs worry too much. You can step up in drill bits size or just go for it. The existing hole will provide a guide for the tool. Put a beveled edge on there and slap an O-ring on the bolt so you will not have to tighten the shit out of it and keep f'ing up shitty cast oil pan.

the problem is the pan is really thin in every spot except the reinforced bung section

take the existing plug out, drill a hole in the center of it to 21/64, tap it to 1/8 27 NPT, install a 1/8 pipe plug with some thread tape, o ring, whatever, install double plug combo and weld the big plug in. might get away with jb weld idk ive never used it

It’s really not feasible, no matter how you do it your going to end up with shavings in the oil. You have to either pull the pan and drill and tap the hole, install an entire new bung and plug (they sell kits), or replace the pan. Drilling it without removing it is a really bad idea

not sure why everyone is freaking out op, I did the same thing to the oil pan on my motorcycle and its been fine. I would recommend using a timesert instead of just threading it again though. just go slow and a straight as you can, you'll have to start over if you fuck up. also youre right that greasing the tap will pick up the chips.
