Welders take precautions working with anything. Regular old smoke isn't good for you, even if it's less irritating than zinc. And flulike symptoms for a few days is still best avoided, even if just for the sake of productivity or comfort. Incidentally, I've hot-worked galvanized metal myself, and zinc doesn't bother me at all. The symptoms of zinc fever are caused by an overactive immune response, not the zinc itself. Kind of like getting a rash from poison ivy, which also doesn't bother me.

I've heard of that case. Supposedly the only person on record with a zinc-fume-related death, if you squint and tilt your head. He was a guy with emphysema who died of pneumonia two weeks after exposure to a lot of zinc. The metal fume fever symptoms faded as usual in a few days, several days before the pneumonia appeared while he was on a trip. After an exposure that left visible zinc oxide deposits caked in his shop. Precautions are well and good, but it is important to have an accurate understanding of what the risks actually are. Zinc is an irritant, not a toxin or carcinogen. It's good practice to deal with the fumes, but failing to do so won't kill you. Unless, maybe, your lungs are on the edge of failure already and you do the equivalent of snorting a line of zinc oxide. Forging should be done with good ventilation and PPE, but zinc isn't a particularly high-profile concern. Working with mystery-plated metal is generally a bad idea, but it's because of things like cadmium rather than zinc.
