It funny and fortunate how the head turned out, actually. I initially planned to have my head fully inside the helmet. But I soon realized my head's too far in the torso for that. But after crunching the numbers and considering practical issues, I realized it's better that way. I accidentally made it better hehe.
Thus, I unintentionally did away with one issue I had with my Geara Zulu, the unsightly giraffe neck.
In this pic, I didn't wear the black mask for poops and chuckles.

Depending on scale, you might not even be able to or want to stick your whole head in the head/helmet. My head was partly inside my Ginn torso, meaning the helmet went just barely to my eyes. But the final product meant that my visibility was poor. I saw the world through the Ginn neck area, and could only see what's directly in front of me. So consider where your eyes will be in or out of the helmet.

Oh lord, I once tripped over a wire in my Geara Zulu at Fanime. Not fun. The moment you fall, you're super angry all your work was destroyed and start analyzing what's damaged. Luckily, the cardboard I made it out of was sturdier than expected and there was no visible damage.
Walking wasn't really a problem. It's perfectly fine when you get used to the boots. Tripping over foreign objects is the real issues. Handlers should alleviate that.

I'm kinda late to the party and Temjin already said a lot but thought I'd offer my two cents.

As far as proportions go, I always start with a model or figurine and meticulously measure the dimensions with calipers and blow them up to human scale. I usually aim for 7ft tall. When you're scaling upon the drawing board, that's when you wanna do the math and figure out what body part goes where and how it will fit.

For feet, basically what Temjin said. Make platform boots.Depending on how tall the boots are, your feet might be pretty high in the leg cavity, as was with my Mobile Ginn (14inch boots).

I made these out of wood and cardboard. I went a little overboard with wood and the final result was each boot weighed 10 lb. But I made damn sure they were sturdy and would support my weight and 70 plus pounds of costume.The gap on the sole was an especially dangerous stress point so the soles use plywood and 2x2inch blocks.

I'm selling my Mobile Ginn (Miguel Aiman variant) costume for $1,000. I would very much like for it to go into the hands of another responsible mecha fan, cosplayer, or be used as a display piece.

Max height just under 8-ish feet.
It weighs just under 100lb in full array.
It's made of predominantly cardboard, poster stock and EVA foam (helmet is part fiber-glass resin).
It's made to my body type, so not everybody can wear it.
It's mostly made to stand and pose, you won't be doing acrobatics in it.
I stand 14 inches off the ground, but can still walk.
Two handlers are recommended for suiting up, and a mid-sized pickup truck is required for transportation.

Pick up or delivery in person HIGHLY preferred. I live in Sacramento, California and can arrange a road trip for a reasonable distance.

Just finished making my Zeon pilot helmet. Luckily, the padding added inside makes the helmet look slightly less over-sized. I used an M3 face-shield visor for the visor and was amazed that the shape and curvature of the plastic was a near perfect match. Was about to use the clear plastic from a soda bottle or something but looking through the stuff would've really hurt my eyes.
Paint will come later.
Now on to the actual suit, which should be easy enough.

Progress on my Zeon pilot helmet After I fiber-glassed it and added the chin strut with cardboard.. I over-compensated and it came out slightly larger than I wanted but nothing to do now but just go with it. The bottom chin strut may need to be thinned a bit.

For your reference, my Mobile Ginn (Gundam Seed) weighed close to 100 lb in full array. I would last maybe a maximum of 30 minutes if I'm fresh and high as balls on energy drinks. Then again, I'd probably last longer if I had ever bothered working out.
But I guess weight is only one of the factors.

Decided to take a break from mecha and make something a bit more down to earth (and I can actually walk around in and enjoy the con).

Just started making the helmet for the classic Zeon pilot suit from Mobile Suit Gundam. I made a ribbed structure, put in spacers to conserve expanding foam, and then actually sprayed the expanding foam.
The idea is to shave the foam down into a helmet shape (conformed to the ribs), seal it with paper mache, smooth it out with plaster, sand it, and finally give it multiple, generous layers of fiberglass resin. After the helmet is sturdy enough, I'll rip out everything from inside.
I'll give the foam about a week to fully cure and dry before I start shaping it.

Tomorrow I should be getting an cheap green flightsuit in the mail for the actual suit part. The foam work around the limbs and neck should be relatively easy.

My mobile ginn is nearing completion. The paint stage is nearly complete and I just need to finish painting the wings. Will post a complete picture sometime during the week. In the meantime I finished the sword, which still needs a few paint touch ups like the rest of the costume. I may or may not have time to paint on decals.
The rifle and leg missile pods i hope to have ready in time for AX, if im able to go that is.

Welp, I started painting my mobile Ginn. I decided to make it the Miguel custom colors. I also started painting a few of the other parts but still need to finish seems on the parts with EVA foam. The plan is make all the weapons, the sword, the rifle, the leg rockets. Might not make all of them in time for fanime but i at least aim to finish the sword and rifle. The custom shield that also comes with the suit I probably won't make because of weight issues and laziness. The color is slightly off but it was the closest I could find in a flat spray can, I wanted to avoid gloss at all costs.

The posterboard plastering stage is over. I'm little over halfway through feeling inseams, will start priming and painting later tonight. The wing paper came out so so, the edges where I glue them are bit bumpy and the surface was not entirely flat so I did my best to compensate. After painting I will finish all the small parts.

My last one, the Geara Zulu, took about 7 months and my Mobile Ginn is taking 6 months so far. From my POV, it takes a looong while. My productivity just increases the closer con season gets, and so does my caffeine intake.
