I used paper mache around a volleyball for the base. Then air dry clay for the exterior. I've worked with regular clay and didn't want to fuck around with an oven and weather or not it would crumble/fall apart etc.

In the end I though it was amazing how it turned out. (first time making mask. No prior art experience. Have failed in almost every attempt at the fine arts I've done.)

I was debated whether or not to smooth the exterior. I had sandpaper and such, but I think it looks better rough. That being said you learn so much making a mask the first time.

I think what a lot of people do is just buy kids shoes in the largest size, but this does imply your feet are small enough to fit into a large child's shoes.

You take two sizes off of your size in womens' and it's the mens' size. It's not hard. They're not bulkier. What you're looking for is a unisex design in the first place.

I've seen a billion white Chihiros. The real problem with people cosplaying Chihiro is that they look way too old or they're too tall.
Also make sure to do super minimal makeup. Use BB cream and highlight rather than thick powder and contouring.

Sand the surface and re-paint. Fill in cracks with flour+water mixture, make it nice and smooth.

So my girlfriend really wants to do a partner cosplay with a studio Ghibli theme. She's done Princess Mononoke herself, all handmade (mask, cape, hood, ears, the works), and it was pretty fantastic. I'm a little concerned about it myself just because I don't know if I'd be suited for a Ghibli cosplay.

We threw Ashitaka out the window pretty early because at 6'8" I tower over her, I'm just way too fucking tall.

Maybe Howl? Idk, I'm good looking and fit, but I'm just so tall that I have a hard time picturing myself as cosplaying anything other than like, Jumbo from Yotsuba.

I'm not sure what you mean by fit; if you're very lean, Howl is definitely option. If you're built, I'd toss that idea. If you didn't mind not being recognized, you could be one of the fire warriors from Nausicaä and she could be Nausicaä.
