Yeah EVA Foam and hot glue essentially, with all the seams filled in and sanded smooth with Polyfilla.
Although I recently got some Plastazote LD45 which is pretty nice to work with, made the new chest aquila out of it as well as a bunch of extra details.
Recently started making a Plasma Gun out of it as well.

How old are you? you look like 18 - 20 I had a bad beard at that age (23 now) but I just kept shaving like 1 a month and most of the patches fixed themselves (I still have 2 left but they are kinda hidden now)

I have some questions about your armour, do you have a rough cost of the materials. And a rough how long it took you?

Also a you going to start making anything else after you finished polishing the space marine?

I'm 21 in 15 days.

I probably spent about £300 on it in materials at first and it took me about 3 months to make the first iteration of it that you see up there. But since I've been upgrading it I've probably spent an extra £100 on it. About a third of that for materials to re work the stilts and the rest just on more foam and paint.

with all the padding in it its feels fine. Main problem is its a bit weighty (Haven't weighed it but I'd estimate around over 20kg) and cumbersome, so you won't see me get around much faster than walking in this thing.

I use 3dxRipper to get the 3dmodel data

Thats if their isnt any 3rd party tool that rips it directly (ie i google 'rip game models') If there is a 3rd party tool I just download that use it to extract the model data and then convert using the script (generally the tools are 3d max scripts)

The space marine game has one but dark crusade doesnt so I use 3dxripper I then I import it into 3dsmax 2010 isolate the model I want re position it and scale then remove details and then check for possibilty of the it being able to be built via pepakura. (Generally some games dont allow it but an example is dark souls the elite knight armour has worked really well but havels and ornsteins armour there is a lot of model clipping so its hard to modify)

So there are the stealth suits

Ive got the normal stealth suit + the commander + the stealth suit with the upgraded weapon and a normal stealthsuit who has been exploded so you can get a better look at the model quality.

I havent made them pepakurable just yet still working on it but I feel like some parts of the model are just too blocky to even bother with; This is my opionion on each part tell me what you think:

Head: Helmet (Yes) Neck (No)
Chest: Upper Chest (Maybe up to you) Lower Chest (One side is warped but the other should be fine so I will just mirror it, need your input)
Arms: Nearly All a Yes (No to the gloves or finger parts and maybe a no to the bicep covering)
Gun: yes
Legs: These are the ones I mainly think are too blocky. Let me know if you can work with it

(If you disagree with me dont be afraid to let me know because I am happy to do the work for you)

Head: Yeah I agree, helmet would probably be one of the trickiest to do without a pep file, and I'll probably make the neck out of cloth or something anyway.

Chest: The upper chest would be useful for scale purposes, so if I make it too small or too big it doesn't matter as I haven't wasted foam, but the crotch piece doesn't matter, I could easily make something to fit once I have the upper chest right.

Arms: yeah thats fine, glove armour is pretty simplistic anyway, it'd have to be pretty rubbish if I couldn't do that on my own, hehe. and biceps don't look complex either.

Gun: would be pretty useful to have, thanks!

Legs: I agree with you there, and besides I'd probably have to take some liberties with the legs anyway on account of having feet instead of hooves, unless I decide to make some weird hoof foot platforms or something, but the legs shouldn't be difficult to do regardless.

Ok so I have done it but Ive run into a problem

The file can only scale up to 2 meters but with the little pointy things on the back pack they make it 2,5m but pepakura designer won't allow anything higher than 2m.

And because its so huge your going to have to print it on multiple a4 or a3 pages

SO tell me if this works but tomorrow I'm just going to upload each individual piece for you instead and youll have to scale them all separately

That would look so much better with the legs scaled down, in my opinion.

One thing that has always bugged me about Spess Muhreen cosplays is that they seem disproportionate. Like >>7531305's pauldrons and vambraces just seem clunky as fuck. While >>7532663's arms look too small for the rest of him.

If I were (seriously) planning a 40k Cosplay, I'd attempt to scale it like they did in Space Marine. The paulrdons, while big, aren't eksbawks huge.

I put in a random estimate of the size of these things so you'll have to edit them yourself and move the parts around to fit the paper.

Still working on the backpack and weapons I might be a while because of the poor modeling of the dark crusade models. Instead of being one whole mesh they are individual shapes pressed into each other to make the whole so I probably wont be able to make you an amazing pep but I'll defs be able to give you the basic shape then you build it out of foam. (Should be easier than drawing up your own plans for the weapons) I'll upload them later tonight need a nap and some food

Nah, they are genetically modified beefcakes, with all kinds of implants and enhancements, and one being an implant that lets them "plug in" to their power armour, so the armour moves with them.

I'd love to see more Tau cosplays. Pretty much all I ever see is guys as spess mahreens and girls as SoB/canoness'. There's soooooo many other cool things to cosplay that are just as challenging, like Stealthsuits or even Nids.

I've posted in previous threads, but Shadowsun is on my list but won't even be started until a couple years from now since I have to complete Eiryss from Warmachine and then save up enough to make Shadowsun perfect.

Chaos (?) Marine I saw at the past Otakon. I don't know much about cosplay craftsmanship, but I think the suit was superbly done. Plus, the guy was super tall without any height aid. I'd post the height comparison, but the quality is pretty bad.

For what they look like finished

They are pretty sturdy, I could jump up and down on them and they took it without breaking.
Moving around while wearing them especially with all the armour on isn't the easiest thing. I just need to get some practice in them.
