Fleece actually does breathe surprisingly enough, and at con I tend to just wear underwear under mine to minimize heat.
A cooler alternative fabric choice I've seen used on kigus is terrycloth. Be warned it may not look/drape the same as the fleece though.

I would say they're pretty easy. You don't have to worry about fit or anything, just the height.

For the applique-ing, I usually just topstitch the fleece on. Fleece doesn't fray so nothing more is necessary. If you want to be a bit more professional, a zig-zag stitch or a satin stitch would probably look nicer.

Depends on materials, detailing (and how they're done), front closure, finishes, etc. I've seen them go for anywhere between $45 and $250. Hipster stores carry the cheap imports for about $65 I think.

Etsy is usually recommended, but it's also quite saturated with kigurumi. You could set up shop there or through Artfire, then advertise up the wazoo on various forums. You'll probably sell more by working on commission than making a bunch of stock.
