Pepakura: Free download
Card stock: $10 for a ream of it
Fiberglass resin: $25 for enough to make roughly three helmets
Bondo: $25 for a huge fuckoff can

Add in miscellaneous construction supplies and your paint and you're still WELL short of the several hundred dollars you'd pay for a single helmet from someone reputable like Aniki. The first few helmets you'll make WILL look like ass, though.

My only issue with this method is the lack of great (being the keyword) pepakura files to work from. For every hundred Halo/Iron man HD pepakura files you can find means maybe less than 10 good toku files :(

Despite that, it's a great option if you have a limited budget to work with and presuming you find good files.

Ditto on the first few helmets you try with this method not looking...the best.

Well, I actually get my pep files from a great source; he uses the 3D files ripped directly from the Kamen Rider games to make his peps; helmet peps can go from around $5 and entire armor pep files for about $20, so far I haven't been disappointed with his work. It's all really a matter of working on it well enough that it doesn't look like it's a pep file.
