I like making masks and such out of fiberglass.
Problem is, I am having trouble cutting the eyes (or similiar) out cleanly.
I am currently using a small drill bit for a Dremel to cut them out, but as you can see in the pic, the cuts are anything but clean.
What would be a good way to clean the edges?
A sanding drum on the dremel doesn't seem to take off enough material, and when you apply too much pressure, it just makes little round notches, making it all worse.
Any insights?

My suggestion would be to use a file or sandpaper to clean the edges. It will take a while, but its the tool for the job.

For the nicks and whatnot already there, I know you can use caulk to fill in gaps in foam under similar circumstances. I don't see why you couldn't do the same here.

Cause it wouldn't bond to the material.
What OP needs is epoxy putty.
Otherwise, yeah, sanding and filing, can't be helped.

Rough out the edges put Bondo on then clean up the Bondo with sand paper. You are going to paint them anyway, right?

I honestly have no experience in cutting fiberglass, but im pretty sure you would have much better results with a burr tool.

(Protip: the sides of a drill are used for chip evacuation, NOT cutting)

Personally, I just wouldn't use fiberglass. It's a structural material, and masks (for the most part) don't have to be. Plus you have to deal with all the fibers sticking through the paint. Imo you should use something like plaster, foam, diy vacuum molding, etc.

As for rough parts, like other have mentioned, you gotta fill that in with something and sand out the remainder. See relevant /o/ image
