Sorry, I've never posted here and I don't know what the unwritten rules are.

I don't know very much about the cosplay community; how interested are you guys into creating metal armor? How come there isn't more metal work in cosplay? Is it because it seems difficult, or is it because most of the costumes don't have much metal in the first place?

I'm considering hosting metal forming panels at cons because I've always been disappointed at the lack of metal armor in cosplay. There's already lot of material out there covering EVA, leather, fabric, etc... Part of the reason why I made this "costume" was to prove that metal work for cosplay is possible without having to invest in big expensive tools or a lot of time.

One of the shin guards here (>>8595930) took 2 to 3 days to make; half of the time was carefully matching the two together. The rerebrace piece here (>>8595988) took 2-3 hours to bang out of sheet metal.

My main tools for metal forming are a collection of hammers and forming shapes. I buy shitty hammers from 2nd hand stores then grind them down to the shape I need. Forming shapes are a steel table edge, a big steel cylinder from a scrapyard, some mason's chisels I ground down to shape, the largest trailer ball hitch I could find, and a small wood stump with a shallow bowl carved into it.

The power tool I make the most use of is a pedestal grinder for shaping my tools and finishing edges of the armor. Drill is needed for making holes. There is no forge or heating involved in any of the the armor so far; with the exception of baking the leather to harden it.

The main issue with metal armor is that conventions have really stupid rules regarding it. Most people I know with metal on their cosplay got away with it but the fact that they can refuse you entrance is pretty discouraging.

The four conventions I want to go to do not explicitly say anything about metal armor.

Even then, this might just a be a case of no one ever thinking of making a "no metal armor" rule until it actually happens (such as the case with "no drones").

I think it's mainly an issue with armor like this guys, that has protrusions that could injure someone if he like.. rotated in a crowd. The elite knight isn't too crazy so I think it would be okay.

That said if you put all the effort into the armor make sure you don't slack on other stuff; this guys wig looks like roadkill and he's posing like a dead fish.

Another thing that you may be overlooking is lack of space; any number of people who enjoy doing cosplay are rather strapped for space, and even if they can afford the tools, they might not have a place to put them - or the sort of setup that would let them do this safely.

I'd personally love to try my hand at making metal armor, but I can't exactly forge things in my apartment, and I'm a long way from owning my own place. It's always nice to see other people's work, though!

18 gauge mild steel:
Arms, hands, chest.

16 gauge mild steel:
Legs, knees, helmet, elbow, shoulder.

Overlapping plates (such as on the chest) count as double thickness.

I can get a 24' x 48' sheet of 16 gauge mild steel for $24 (or maybe it was less). I can get the same size sheet of 18 gauge mild steel for less. I think both sheets cover everything on the Elite Knight.

It's not really the cost of materials that is expensive though. The real cost is going to be your time. There really are no such thing as armor smithing tools anymore; you have to grind them yourself out of hammers, masonry chisels, and large pieces of scrap metal.

I haven't really priced out all my effort yet, but AFTER learning armor smithing (there are hardly any tutorials out there), it probably comes out to about the same as a high quality worbla-heavy costume.

The Alva set looks even easier to make as far as metal is concerned. A lot of the costume is textiles and leather which already has a lot of tutorials. One thing I forgot to mention is that the helmet is nearly impossible to form seamlessly without either traditional blacksmithing or a modern welding set. It is very difficult to dome out a helmet out of a single sheet. You could always make two halves and rivet them together though.

Here's a link to a website that I've been compiling armoring notes. It's still under a lot of development, but it has stuff on fabric, leather, how to wear armor, etc... not just metal armor.

The biggest impediment anyone is going to run into is noise. It's loud as FUCK.

The picture is some pieces of a spaulder, here's a breakdown of what was involved:

1. A small wooden stump with a shallow bowl.
2. A large trailer ball hitch.
3. Regular ball peen hammer.
4. One handed sledge hammer. One side is ground down into a spherical shape.
5. The edge of a hard steel work table.
6. Pieces of scrap steel.
7. Files.
8. Something to cut the metal with. I used a press brake; people without such a specialized tool would use a table mounted metal shear or even hand saw.
9. A pedestal grinder to create the sledge hammer tool. Not many people personally own one, but they aren't expensive.

Basically, if your family (or yourself) has a small garage workshop, you'll already have half of the stuff you'll need. You can even substitute many of the items on the list with other things that are similar.
