Ive used corrugated plastic before and I know some people can get amazing results with it like Clivelee but I didn't care for it personally. I have used it to reinforce parts that aren't visible though. I use sintra for most of my builds.

Cardboard and fiberglass are the only things I have experience with. I steer clear of plastics and foam because they cost money and I'm a cheap bastard.
You can get some really good cardboard for free depending on where you look. I get lots of strong grade cardboard from a pet store (lot of heavy products like pet food). Just ask the manager or clerks nicely (or have a friend that works somewhere). And strength matters. If all you have is weak stuff, you should double layer it.

Though I don't know how much effort foams and plastics take, making cardboard look nice for less money takes more effort. One thing for sure, duct tape makes for a very ugly surface and raw cardboard has those telltale ridges and grooves. I paste thick poster board on my costumes.

Yes, I made my platform boots close to a foot high (if not higher, my eye estimates are wonky).

To smooth out the paper mache, I used cheap sheetrock plaster. Easily applied, and easily sanded.
You will still have to sand the fiberglass but it's a lot less work if the surface you applied it to was smooth already.

In my case, it's not the fiberglass alone but the combined materials used that adds weight.
When I make an organic piece free hand, I make ribs, fill with expanding foam (and shave it down), coat with paper mache, plaster, and then the fiberglass.
To help alleviate help a bit, I put in spacers so that the foam only fills the surface of the part, not the whole cavity.
Unfortunately don't have any pictures to show so here's the best Zaku II cosplay I've seen so far.

I want to cosplay pic related for a long time. It's more an armor than a mecha suit, but I thought it would require the same techniques to make. Well its more durable than cardboard and its not rigid like fiberglass so its very tough stuff. It can get expenisve depending on how you seal it though. Plastidip looks and works great but is expensive. Modpodge is cheap but takes much more work to get a proper finish.

It bonds super strong with simple hotglue and you can use a variety of fillers on it. You can sand it with a rotary tool but make sure its well ventilated since EVA can be dangerous in dust form and when heated.

Personally I dont use the material much except for parts that rub alot like thigh armor and biceps because it can be hard to get the kind of finsih you want without alot of practice..

I use flour, water and yellowbook/newspaper paper.
Pour water into the flour until it's the consistency of Elmer's glue. Obviously, the more layers you put on, the stronger it will become. But for my purposes (sealing expanding foam before fiberglass), I only need about 2 or 3 layers.

I had 2 pc fans installed in GaoGaiGars chest hooked up to 9volts as well as two smaller fans in the head. They helped somewhat but not much in the grand scheme. The fans in the head also made it almost impossible to hear anything so I had to turn those off pretty early on.

Im thinking about getting a heat exchange vest for the future. Most preformers that wear large mascot suits use those to help keep cool.

The last time I looked into that tech the only option seemed to be water-cooling and it was branded under "personal cooling vests"

Water cooling was what I was looking at, but there are cheaper options that could work just fine like the ice pack vests, provided you have someone to help you switch them out so you dont have to completely unsuit to switch em.

You could work it in pretty well with a Gipsy Danger cosplay, what with the chest reactor and all. Just get a cooling fan built in, some red lights set around it to give it that glow, and wear a black shirt so you can't really see anything through the fan.
