There's some very nice foam armor out there.
There's a slew of /m/ cosplayers with FANTASTIC full mech suits made from foam and cardboard.
It's all a matter of skill, not materials.

dat space marine
great job

pepakura is hella tedious though, its basically life-sized papercraft for your body. fuck up a measurement and your work is garbage. And you wont know til its almost done. this comes from experience; I helped my brother create a ironman mask for a few days and turns out he used the wrong unit i think.
as long as your careful and don't procrastinate/willing to spend copious amounts of time and detailing, that can be a good way to go.
plain cardboard will be pretty mediocre to use all around unless you've had a lot of time to really figure out how to make it do what you want and not look like shit. which is pretty difficult. unless you maybe do a killer paint job, but that's a huge if. to get lots of cheap cardboard non-illegally (at least in the US) run to the nearest sam's club or costco, even if you don't have a membership, they'll throw boxes at you like no tomorrow.
Worbla is bank-break tier obviously, but it works really well after you become Kamui (OC's work if you don't know her for whatever reason)
haven't personally worked with foam, so i cant speak intelligently on that end.
but no matter what you do, try to make it proportional and not look like shit on you
then reject the idea that it's shit after 'spending years perfecting your cosplays'
please

Here's the (mostly-translated) website of an armor-making Japanese cosplayer. Most of the tutorials are using Lion Board/Bond G17, you can use the same techniques with EVA foam and contact cement (I got some Lion Board recently, the only difference is it's slightly... crispier, than EVA, I guess?) Anyways, guy's website has lots of tutorials and patterns, would recommend.

I've built a full plate mail arm out of aluminum sheet. It's a pain though cause I built it as one large unit instead of sepetate parts so I had to make a track and am in the proccess of trying to find very large washers.

Making chainmail is a real pain if you chose to use low gauge wire. 5 hours of effort amounts to something like an 8 by 8 keyboard key size

Im doing Solaire and I have a full hauberk (3/4 sleeves basically) and am making chausses, and boot covers out of 14 gauge steel wire.

Use aluminum if you're going to be cosplaying. Its the same price, and like 1/4 of the weight of same gauge steel. Its easier to weave as well. Althought steel has something like 15x the tensile strength. (Breaking strength of 16 gauge aluminum = 115 lb, where as breaking strength of 16 gauge steel = 1,417 lb)

Use aluminum if you want to cosplay, use steel if you want to do like SCA type jazz.

Spools of what I'm using are 23lbs and I've gone through 3 1/2. So my armor is going to be around 100lbs once its all finished... + the steel for the helmet, bracers, and shingaurds and the wooden sword + shield and we're probably sitting at around 120 lbs when finished.

I hope I don't break any chairs or anything in it.

Skyrim
WoW

My method is a bit unorthodox but cheap nontheless. Entire mecha suit is (multi-layered) cardboard with thick poster-stock pasted on for a good surface for spray-paint, it gives it a very good plasticy look. If desired, you can make round parts with cardboard too, but you'll never get a fully round surface. I'm anal about getting perfect spherical surfaces so I use a combo of cardboard ribs, expanding foam, paper mache, plaster and fiberglass resin for that (though these will cost a bit of dough).
I got all of my main material, cardboard, for free from a pet store.
I spent roughly $250-$290 to make my Geara Zulu. That's including 4 glue guns (walmart crap breaks easily), glue rods, exp. foam, fiberglass resin, plaster, spray paint, poster stock.

Eughh, those damn suits make me shudder, chiefs armor isnt that hard to build people. Knowing that a person actually paid a thousand dollars for that makes me shit myself every time i see it. You can make an immensely better set yourself with pep and bondo for literally 90% less money. Not that i hate the people who bought the suit or anything, im just saying it sucks to know that these people were basically cheated out of hundreds of dollars. Needless to say though dude, you did an incredible job on that space marine!

As for all the people asking about foam, it really is an awesome medium, once youve learned the ins and outs of it. Ive built four full armor sets out of it and im still learning tons of new things every time i make something. Personally my favorite thing about it is that you can make things in very short spans of time without looking aweful. For example, a friend commissioned me for this shredder cosplay in the first week of january for a con that was last weekend. If a materiel lets you build a full suit out of it in three weeks while working around midterms and still look decent, then its pretty damn good in my book.

Also, when i first started building armor i extensively used the pep and fiberglass method and got pretty damn good with it. So if anyone has any specific questions about the process id be happy to try and lend a hand.

technically it's true but then again, doesn't mean much. I mean if the elbow of the armors can bend backwards that's not just a useless thing it's kind of bad too.
Most of the time armor has as close to the range of motion of yours as it is reasonable for fighting and more often than not prevents bending the joints in the wrong direction. So it will be harder to break your limbs that way

Also most links like that are barely scratch the surface...

Its also not entirely true.
It really depends on -what- is being worn. If a guy is wearing a full chain hauberk under plate then its going to be a lot heavier then 50lbs. It also depends on the thickness and material used. Modern materials like aluminum and titanium will be significantly lighter than steel.

>> No.7342730

>>7342718
another thing about armor, is when you wear it, if it if properly tailored to your body, aside from it being really heavy, each piece is put together seperatly, its not a giant suit you slip into, so your breast plate might weigh on your shoulders, but your shoulder armor would probably weigh on your ribs(opposite side) so even if you did have tons of armor on the fact that each piece is on a differnt part of your body, and not "connected" would be similar to lifting 100 pounds with two hands, your legs, your back and your shoulders. where as most people would think youd just lift your arms. knights were truly terrifying.

the almost feels nothing is an overstatement. It has weight and while it won't really make you really slower it will exhaust you faster. Then you became slower.
Plus the 20-30kg weight is true for the full plates and just a rule of thumb. If you lose some not entirely necessary pieces you can go under it. Or if you want extra protection and count everything not just the plate peices you can go over it. Especially in tournament armors but that's anoter matter

Also fun fact: most of the "cool" plate armors you can see on the internet and gets reposted are the high end ones, even the ones that are not ornated. There were a fuckton of armors that weren't in the high-end so doesn't looked that good but somehow still managed to protect it's wearer

This is usualy what i do
1.) look at inspo and other pieces people have made
2.) study how each piece fits with corresponding pieces and body parts
3.) find out the purpose of the armour
4.) design the armour
5.) list materials youll need
6.) use either posterboard(best) or construction paper and create the prototype making sure everything is sized, and fits correctly.
7.) perfect anything you didnt like about it
8.) if making leather armor (which is what i make so this is relatively just for leather) begin using a pencil with an H lead or higher, a scribe, or any other sharp instrument really(DONT USE SHARPIE OR PEN) and trace your prototype pieces onto the leather
9.) go very very slowley with either a knife, exacto blade, or box cutter and make shallow cuts, gradualy deepening them with multiple passes(assuming your using leather above 9oz) untill each bit is cut out
10.) if you plan on tooling the leather, this is the time to do it, using water and whatever tools you have, also drill holes for the rivets at this time.
11.) unless your cuir boille-ing your leather, wet mould it to your desired shape at this time
11-CB) if your cuirboille-ing it or whatever(boiling the leather in bees wax) make sure you take into account that it will shrink. dye the leather(if you choose too) the color you want
12-CB) boil the leather for desired ammount of time. dont do it over 30 secconds. (make sure you have the clothes youll be wearing under this if your going to wear a gambeson or some shit. otherwise have thick clothes on. as you take the leather out, quickly place them on your body and mould them into the desired shape, careful not to burn yourself
12) use wet molding and soak the leather in warm water, place them on you and mold them to either the desired shape or your body
13.) let them dry(if cuir boille keep it on you untill stiff enough to place somewhere)
14.) if you didnt cuir boille its time to dye the leather
15.) hammer in all rivets
----will continue

----continuing
16.) make any needed adjustments
17.) put your makers mark on the armor somewhere your finished!!

IF you used cuir boille you dont have to worry about putting something on the leather like mink oil to protect it, if you didnt, that should be the last step. remember any tools used to cut leather can be used to cut yourself, so be careful.

start of simple make a bracer or something.

I'm working on armor for Saber Alter right now. The shoes are pretty much done but I'm having a lot of trouble with the torso armor. Unfortunately the torso is just one big piece fitted to her body, with curves and everything, and I have no idea how to make that shape. I made something last year and right now I'm fitting it to my new dress form, but it looks pretty shitty and I'll probably end up scrapping it for new parts if sanding it doesn't work out. Can anyone help? This is also my first time working with Worbla and I probably won't have the money to shell out for more anytime soon, so if anyone can suggest a cheaper solution [I have a /lot/ of craft foam] that'd be really nice.

I'm thinking I can pretty much make two separate pieces, one for the top part, and one for the curved waist part, like how it would look on a posable figure, unless anyone can come up with something better.

Thank you!

Did you back it with foamie?

If not, it will fix a lot of your problems.

>> No.7349622

>>7349594
you could easily cut the segments of worbla into the segments shown on the reference... notice the separation between each piece? Then back it with something like craft foam to attach to yourself. I don't actually think it looks like one solid piece, with the way it's segemented on the figure.

>> No.7349626

>>7349608
You mean like craft foam? It's my first time making armor as well so I don't know most of the terms heh. I tried putting craft foam in between the two layers [like in Kamui's tutorials and such] but it wouldn't stick at all. Right now it's just two layers of Worbla. It worked pretty great for the shoes I made, so I was confident, but I probably should have tried something else. How would I back it?

>>7349622
That's true. How would I get the craft foam to that shape though? The only thing that came to mind was covering that piece with craft foam to make it smooth looking since I have no idea how to shape it like that.

>> No.7349640

I thought I was at the time, but if not I'll try that. So pretty much just layer the craft foam to the inside of the torso, or do you mean putting it in between the two sheets? I don't have another sheet available at the moment right now, so I might be stuck.

That's the thing. What I have now is two layers of Worbla stuck to each other, with nothing in between, since it hadn't stuck to the craft foam when I tried. So the sticky side is on the inside.

>> No.7350447

>>7349631
>>7349640
Just chiming in - when your foam doesn't stick, it's because you didn't heat it enough! Speaking from experience :/

Also - worbla stretches. If you have a smooth base on your dummy, re-heat the stuff you have and pull it gently to smooth it out as much as you can and press it down onto the dummy form. You can use filler to smooth it out over the top - I don't know what the US equivalent is, but a product called Polyfilla is what I use, and it has just enough flex that it works really well on worbla.

>> No.7350456

>>7350447
Thanks! I kind of got scared when the foam got all wrinkly, but that might have been from holding the heat gun too close? And I'll definitely look into the filler. Is it just something I can coat on top of what I'm already using? It sounds like a lifesaver.

>> No.7350457

>>7349955
If you heat worbla enough it'll stick to most things. Also, a double layer of worbla is pretty sturdy, less so over a large area, but you can use strips of spare material on the inside to reinforce it. Also - it looks like there are channels between the pieces on the front. If you cut those shapes out and stick them on the front you'll get additional strength, and the raised effect. You can use craft foam under those to give it more thickness.

Hey, armour makers, I've got a quick question.

I'm looking at making pic related, but my only experience with making armour is making an Iron man suit from pepakura templates. Obviously due to the chibi nature, pepakura is out of the question so I'm stuck with making my own templates. Whilst I feel confident with the simpler shapes ( Chest panels, thighs, forearms ) the parts such as his helmet or his calf armour where it really flares out and is very angular terrify me.

In terms of making these pieces, am I better off working on foam or with stuff like Sintra / Worbla? for complex curves and harsh edges? I'm looking at >>7350483 because it's very similar to what I'm going for. Is this stuff more forgiving ( aka: I can just cut a vague shape and heat it into submission ) or do I need to make intricate and complex template pieces whichever material I use?

Also, is there a source for 'generic' armour templates out there? Just normal stuff I can work up from?

Thanks in advance!

not sure if that makes sense but yeah. a multi layered blueprint cones first.

then on the blueprint. figure out which buts are made of foam and cloth. i chose to work on the foam bits first. generally you need to get an idea of what you want at the endpoint of each individual bit. then start with tough paper like card or magazine (thick) scraps to make a template. constantly wrap the template on yourself and trim to the desired size before actually cutting out the foam sheets.

Why didn't you back it up with craft foam? This is the worst use of worbla i've seen to date. There's so many tutorials out there too, I don't see why you would just start it and create all those ugly wrinkles.

I don't know if you read my other posts, but I had tried backing it with craft foam and it would not stick at all. After that I made other parts for the costume and they came out nice enough [see >>7350483] that I tried it with the torso as well. Unfortunately I didn't have a way to shape it at the time, so it was very flat in the chest area. Those wrinkles are from me forming it to my new dress form. I was originally going to scrap that piece for new parts, but decided to go along with it and see how it came out, and that's what happened. So far it's looking a bit better and I bought wood filler to clean it up.

Sorry that you think it's disgusting, but keep in mind that I agree with you and I'm trying to fix it. This is my first time making armor.

>> No.7375841

>>7375834
You don't BACK it with foam, you sandwich the foam INSIDE the worbla. Eek >< I hate to say this because I KNOW how much work it was, but you may need to start over.

>> No.7375844

>>7375841
That's exactly what I tried doing actually. Two layers of worbla with a layer of craft foam in between. I don't know what happened, but it didn't stick, so I went with two layers of just the worbla. I realize I may need to start over but I'd like to see if I can make this look okay first. Once I'm done with it, I may need to scrap it, but the only way to go is forward right now.

>> No.7376191

>>7375844
Maybe you should heat the worbla more or something but make sure not to burn it.
Also sorry to hear if you have to start over anon. If you can save your armor try and get the wrinkles out with some heat or something. You can reuse the worbla though, as far as I know

>> No.7376193

>>7375844
Also for another time, instead of warming the worbla and pushing it to fit the bodice, try and cut it into seperate pieces. It won't wrinkle then (I think)
I can already see you drew out the pieces but you should had cut the worbla out and then heat it to put it together for smoother surface,

>> No.7376257

>>7376191
>>7376193
Thanks anon. That's what I'm doing now, just heating it up and smoothing it over again and again. Once that's done I'm going to use the filler on it and I'll see if that smooths it out. Those lines were for me to cut out, yeah, if this wouldn't work out, so that's what I'll do. The only reason I did do what you had said was because I didn't know how to get that particular shape and I had nothing to really mold it to at the time unfortunately.

I'm abit sad worbla isn't readily available here. I would love to play around with it

So, guy who was here earlier trying to learn how to make monster hunter armor
I found someone who had made the type of armor I wanted to make, however I just found out it was professional work that they made on commission
So as far as getting some sort of template/model for this armor, would they even freely give it out to people that ask, or am I missing something else?

Also for the weapon, would wonderflex alone be strong enough to support itself on a large weapon or should the base of it be made of something else entirely? (I do have access to a fair bit of scrap stainless steel sheets + tools, but I'm worried it'd get stupid heavy and/or it'd be difficult to work the wonderflex over)

>> No.7376333

>>7376315
i can take pics of some of the templates i use. kiv i'm using craft foam though. it's not professional work though. so it's pretty m7ch guess guesswork

>>7376333
Are you referring to armor or the weapon?
I'm pretty lost without some form of template to start out with

Now that I think about it though, should I get a mannequin of some sort to build the armor on to make sure everything looks right and fits as it should?

I think it might have been good for the next time to make a pattern out of pape/foil/clingfilm/tape or whatever people use on themselves to get the pattern down and then cutting the pieces.

But hey, making mistakes and learning from them is part of the fun.

Hey man you need to install pepakura designer

Then find where it installed too (Usually C:\Program Files (x86)\tamasoftware\pepakura3en\designer) copy the patcher there, run the patcher and then its done.

BUT Im like 90% sure that that patcher isnt for saving, I'll upload the keygen for you.

That patcher removes the lock from other peoples files so you can either get the obj or edit it

Ok, so on making a huge-ass prop weapon
I thought of one way that might work well but frankly since I've never done anything like this I can only imagine it won't go over as smoothly as I imagine
I'm thinking a PVC frame with the weapon being a "shell" around it would be ideal (Maybe add expanding foam in there for added stability)
For the shell though, I'm not sure what would be ideal
I thought it might be good to essentially get plastic, cut it out like a papercraft would be, then assemble it all together like that. I have access to a laser cutter and a water jet so I could get some nice cuts on the stuff, and with a thin plastic I imagine I could make minor folds, along with using something like resin as the glue and/or to "round out" the entire thing

This a good idea or now, or would I be better off doing something like making the entire thing out of cardstock then coating with resin/fiberglass/whatever?

Yeah, I tried a duct tape dress form and it didn't work out so well since the friend I had helping me didn't really know what they were doing. And thanks. Fortunately that's what I'm getting out of all this, at least. I'm just glad I can make something out of my mistakes in the end.

I think this guy >>7362856 might have a valid point when he states that pepakura's not really an option because the proportions are way off ( arms as long as legs, 3 1/2 heads tall ) there's no way that would fit to a normal person without resizing every piece. On top of that, if you look at the top right concept art you can see the lack of detail in the model really doesn't do the original design justice.

You two are probably on your own for that one.

>> No.7381448

>>7381337
You can scale it and add detail to the model

That is, if you had a little smidgeon of talent at 3d modeling.
