I'm not new to props, but I have yet to go the fiberglassing route without having warping issues. The few times I've made it work I had to have LOTS of spacers and tape pieces to other crap while they cured- in addition to having to heat up, bend, and reinforce pieces to get them back in shape.

Just leaving some foam in the oven for a bit and then squishing it into the exact shape seems to me to be a much more efficient route to the shape you want- and if you have beveled recesses and quasi-prismatic shapes- like the pep posted- it really shines. Slit the recess, crease, glue offset, slice bevels in.

Also, sanding sucks.

foam is also soft an impossible to get accurate with any degree of accuracy. I'm also going to be running servos on it, so I need it to be about as sturdy as possible.

I'm using smooth cast resin so I can easily blast it with a heat gun and un warp peices.

Also If i showed the front of it, you'd see it with about 20 reinforcement joints.

Seriously if I wanted the suit in foam, I would have built a foam suit.

I'm making good progress on my Mari plug suit. I wish things would go a little bit faster however. There's just so much hand sewing that I can't do by myself.

Sure, a bit of a newb on it but I can share some of the stuff the hard way.

1) Decide which route your wanting to go for, Polyester resin or polyurethane resin. PE is stronger but requires a respirator to work with, have to do it outside
PU is much more flexible, and you will have to put in two layers of glass to get it strong enough on larger pieces.

2 use adhesive spray to stick the glass to the piece before you resin to make it less messy, saves a lot of time in the long run.

3 brushes, and clear cups, buy lots of them, you will go through a supermarkets worth by the time your done.

4 brush the resin onto the glass as opposed to slushing/roto it. It helps back the glass into the corners and stick closer to the piece while getting rid of any air pockets.

5 look up the hero tutorials for some great tips on how to work with polyester/polyurethane resins as well as some bondo. Proved invaluable for me.

Adhesive spray is the shit btw. I've tried the dipping the glass into the resin and pasting it on to the piece, but thats just messy as hell.

It's working... but with a lot of wrinkles and small issues. I've showed the pic of the cross before, but that can show some of the positives to it when working smaller.

I'm having to bondo the surface and I put wonderflex strips on the back to give support, almost a whole roll on the back to make it less wobbly. It's sturdy stuff, but I didn't like the idea that when walking I could shake the shield and it flexing.

It it's a small-ish shield, I think it will be fine, no less than 3 layers. I wish I had put four. My shield is about 3 feet. It's true to size for the character, but it's almost too big for the worbla.

I usually do ruffles by setting the tension very loose and the stitch length very wide. Then I ruffle the fabric by hand by pulling at the stitch. It's probably the most time-consuming way to do this, but the results are some nicely shaped and natural ruffles.

What's your casting resin there?
I've been thinking of trying to replicate the enchant glow of some Skyrim weapons, it's sort of a pulsing glow spread over the entire surface of the weapon, unevenly, could be done via embedded IC and LEDs in a transparent/translucent cast plastic piece,, and unevenly painted- i.e. mostly dry brushed paint.

Sadly the resin is very breakable, but I would suggest you something else: Create a cast (only the blade) out of resin and cover or paint some parts of the final cast. Don't let the whole weapon glow, just some parts or stripes. It happens easily that a glow effect looks cheap and especially bad at the day. By letting glow only some parts it looks much more special and also good at the day. So, just try it with a blade and you'll get and amazing weapon!

Thanks a lot! But yeah, I already worked a lot with LED lights so I knew before what I will get. Problem is always, that it's not really diffuse, but it looks fine from distance. This photo is already taken in dimmer light, but maybe this gives you a better picture of the final result. It was my Druid Tier 9 costume.
The Protoss Wizard itself is planned for Blizzcon and so I'm pretty sure it get the effect I plan for it. Despite of I try to give the gems also a nice look in daylight.

Yeah it really depends on the environment light. At night it looks really stupid, but in dimmed light they are perfect. As long as the costume itself gets enough light they are fine.

If you really wanted to go all out, you could have them 'shimmer' a bit, slowly vary in intensity a bit, glimmer, etc. Could look gaudy, but if only a small amount of variation in intensity was used, and it was programmed to occur slowly, weighting values for your sensors maybe, could look neat! :)

Hm... that's pretty hard. I will have ehm... at least ten different armor parts with seperate circuits. Some of them are so small that I still have no idea how to hide the source and so I try to build everything as small as possible. I really thought about a central energy source with a programmed system, but that's pretty hard to manage if all parts are spread of all over my body. So I just chose the easy way. Despite of I hope the final result will look good.

Top for my red mage is nearly done. Still need to hem the bottom and hand-sew a few parts in the sleeves, along with a little work on the zipper in the back, but after that it's ready for the boobie pads. My contrast fabric is a little too dark, but I like strong contrast so I'm gonna leave it as-is. I might be able to finish the hat today, too, if I'm lucky.

I imagine that's kind of the long way around to gathering. When I gather for just about anything, I make a zigzag over a piece of string I hold in the middle. Once the length of the fabric has the zigzag over it, you can tack the string down on one side (I just wrap it around a pin a few times) and pull the other end and it gathers a lot more smoothly than trying to do it with a straight stitch. Taeliac (sp?) has a video tutorial about it on dA somewhere.

Yeah, spray adhesive helps a LOT. Also makes things quicker, no need to cut every panel to fit, just snip up a pile of rough little patches and layer them on, resin 'em down.

And what I did is I pinned all the loops in place, then hand stitched through them to keep em together

For the loops and ends, the tutorial in the link has the method for making the knot, and for the loop I measured the length I needed, fused and whipped the two ends together and secured it that way.

The whole thing is made out of cardboard. All the round parts, like the shoulders you see there, are made of fiberglass.
After making a particular piece, I cover with good stiff poster stock to cover up the cardboard ugliness and to give a good, smooth surface for spray paint.

As for the skirt, I make it as an actual skirt that can move from an actual base or belt. So if you have a high enough object, you can lean or kind of sit on it if you flare the back section out. If it is straight up immobile ass armor, you are out of luck. Even still, dunno how I will fare as I will stand a combined 7ft tall on foot high boots.

Yeah, I get it for free. I never paid an Euro for any Worbla sheet. In a time were I had problems with Wonderflex the manufacturer noticed his chance and asked me, if I want to try his material instead of. I liked Worbla and had no working Wonderflex left at home, so I kept on working. The manufacturer of Wonderflex, who also supports me, didn't noticed my problems with Wonderflex and was not able to help me with his material issue, so that's the result now is, that the world is thinking that Worbla is better than Wonderflex, despite of the production problems with Wonderflex are solved. (As far as I know I'm the only one) The funny part is really now, that so many people thinks that Worbla is a better product than Wonderflex is just wrong.
