Insulation Foam board, a giant sheet [8x4ft] is 14$ at Lowe's.
Just look for tutorials on how to put everything together but it's really as simple as
> Cut basic shape
> Attach with caulking glue
> File and Sand
> Gesso
> Paint

We used it to make these tools for another cosplay, obviously it has its ascetic limits. Due to where you sandwich the board together. We are still experimenting with the medium to see all it can do!
