Except you can really do alot with craft foam? Most asian armour and mecha costumes are made of craft foam and cardboard. It really just depends on how skilled you are at shaping and finishing it. Pic related

Thanks. I don't have problems building up the shape since I can just pad or reinforce large craft foam shapes. It's more that his arms will be low on the body since they have to go through the arm holes. I don't know if I'm explaining this well. Like imagine you're wearing a jacket on a hanger held above your head, your shoulders have to go up around your ears. I want to maintain that illusion but he can't do that for long periods of time due to his shoulder and back problems.
