PLS HELP IN OVER HEAD

Okay so I'll be brief...
I recently started my own business teaching swordsmanship (HEMA 1600's to 1700's), and it's picked up REALLY quickly.
Anyway, I'd had to cut back on my hours at my "real" job ion order to focus more on it. There's a slight issue...

I've agreed to teach over the school holidays later this year, and I'll be teaching Colonial Sabre (le Manhunt, et al.) at the local museum. Problem is that I have NO SAFE WEAPONS.

I need to make 40 foam/European LARP grade (I just assume that's a high quality thing) late sabres (so more straight than curved but with hand protection).

Please teach me how to foam smith or give me a few suggestions otherwise I'm tucked.
