Posting for a friend who isn't a 'gull. She's modifying an existing toy foam sword into this, and doesn't know what to use for making the hand guard. She's using craft foam for most of the other details.

To make the front look right you'll actually want to take away some from where the closure would be. (If modifying an existing pattern) Simplicity has some long men's coat patterns in the costume section. You'll need to draft your own collar and interface it.

I'd say terrycloth would be a great choice here based on that picture, and would be a lot less hot than fur!
