My method is a bit unorthodox but cheap nontheless. Entire mecha suit is (multi-layered) cardboard with thick poster-stock pasted on for a good surface for spray-paint, it gives it a very good plasticy look. If desired, you can make round parts with cardboard too, but you'll never get a fully round surface. I'm anal about getting perfect spherical surfaces so I use a combo of cardboard ribs, expanding foam, paper mache, plaster and fiberglass resin for that (though these will cost a bit of dough).
I got all of my main material, cardboard, for free from a pet store.
I spent roughly $250-$290 to make my Geara Zulu. That's including 4 glue guns (walmart crap breaks easily), glue rods, exp. foam, fiberglass resin, plaster, spray paint, poster stock.
